Thumbs up Standard Exhaust Replacement

I wanted to share what I did to replace my exhaust system. My 1988 MKIII N/A non-turbo needed a new silencer. I wanted to keep it as standard as possible and after getting a price of about $675 for the tail pipe assembly from Toyota, I bought an aftermarket Bosal part #289-849 for $136 plus shipping (about $210 total) from RockAuto.com. It comes as an EXACT FIT and includes everything including the silencer and muffler as well as the welded-on hanger brackets! It took this 69-year old retiree about 3 hours to drop the old exhaust pipe (from the catalytic converter back to the muffler and get the new one lifted into position and secured. Even though it only required removing two bolts at the catalytic converter flange, I spent considerable time removing the rubber donuts (O-rings). This was fairly difficult for me since I only had one side of the car jacked up and on two jack-stands. It took a lot of time and prying to get the donuts off the hangers. I actually had to cut one of them off, but had ordered 4 new ones just in case (Bosal #255-659, $0.84 each). Part of my problem was lack of room and not as much strength as I used to have in my younger days. It would have been easier if I had more room and a helper (see HINT below). In any case, if you are interested, here is the Bosal drawing and parts list from RockAuto.com:

HINT #1: It is easier to attack this project from the rear rather than the side. After blocking the front wheels, jack up the rear from the differential lift point. Install two jack stands, one on each side near the rear/side lift points:

HINT #2: A second jack can be used to help support the muffler while lifting into position and attaching the donuts (O-rings). Just in case I needed them, I bought all four donuts mentioned above and the other rubber support ring (from RockAuto.com Bosal #255-381, $2.65). Turns out I also had to cut this support ring and replaced it with the new one.

By the way, the same Bosal exhaust is available from AutoZone for about $220 on special order. RockAuto shipped it by FedEx Ground right to my door in about 5-days. I wish I had taken a picture of the old and new side by side, but didn't think about it till it was installed! Also, if you're interested, here is the drawing from the TSRM:

I've bought from rockauto.com a few times now and have had good experiences. Their prices are very nice too especially if you use the 5% discount code.
